Galvanized steel is sold under one name, but it is produced by two very different processes that give very different coating thicknesses, costs, and surface looks. Hot-dip galvanizing builds a thick, metallurgically bonded zinc layer for long outdoor life, while electro-galvanizing lays down a thin, smooth, bright layer for indoor and appearance parts. Mixing them up leads to either overpaying for indoor parts or supplying under-coated parts for outdoor service. This guide explains how to match the process to the job.

How the Two Processes Differ

In hot-dip galvanizing, the steel is cleaned and passed through a bath of molten zinc, forming a thick alloy layer and an outer pure-zinc coat, often well above 50 micrometers and up to around 275 grams per square meter or more. The surface carries a characteristic spangle and the coating is hard-wearing. In electro-galvanizing, zinc is plated onto the steel from an electrolyte in a cold process, producing a much thinner, typically 5 to 20 micrometers, smooth and bright layer. The thin layer gives a clean appearance but offers far shorter corrosion life in wet service.

When Hot-Dip Galvanizing Is the Right Choice

For outdoor structures, fencing, highway components, agricultural framing, roofing and cladding, and any part exposed to weather or soil, hot-dip galvanizing is the correct process. The thick coating delivers years of sacrificial protection, and the alloy bond resists handling damage. It is also the economical choice for thicker coatings, because plating to similar thickness would be slow and costly. Where long service life outdoors is the requirement, the slightly rougher spangled surface is an acceptable trade-off.

When Electro-Galvanizing Is the Right Choice

For indoor appliances, computer chassis, furniture tubing, and parts that will be painted or powder-coated afterward, electro-galvanizing is usually preferred. Its thin, smooth, bright surface takes paint well, gives a clean appearance, and avoids the spangle and thickness variation of hot-dip. Because the coating is thin, it is also easier to form and weld without flaking. The limitation is corrosion life: electro-galvanized parts should not be relied on for long-term outdoor exposure unless they are additionally painted.

What to Specify on the RFQ

Name the process explicitly, hot-dip or electro-galvanized, rather than writing only galvanized. For hot-dip, specify the coating mass such as Z275 or the required thickness and the relevant standard, and request the coating weight on the certificate. For electro-galvanized, state the thin coating level and the surface finish. Always specify the substrate grade separately, since the same base steel such as Q235, DC01, or SS400 can be coated by either process. Confirming process, coating weight, and substrate in one line prevents the most common cause of galvanized order disputes.
